Guide · Furnace energy

Specific energy consumption in a smelting furnace: what it is and what moves it.

Energy is the largest controllable cost in a submerged-arc furnace, yet many plants see specific energy only when the monthly power bill arrives.

Specific energy consumption (SEC) is the electrical energy used per tonne of product, usually in kWh per tonne of metal or alloy tapped. It is the single number that connects the power bill to the furnace’s operation.

What moves specific energy

DriverHow it affects energy
Charge chemistryOre grade and gangue change how much slag must be melted per tonne of metal
Reductant ratioToo little leaves oxides unreduced; too much changes resistance and wastes carbon
Slag basicityChanges slag melting behaviour, viscosity and how much metal is lost to slag
Electrode position and conditionChanges where heat is released in the burden
Burden size and moistureAffects gas flow and the energy spent drying and heating the charge
Tapping practiceIrregular taps change bath level and heat balance
Downtime and restartsEnergy spent reheating without producing

Why monthly is too late

Tracking it per heat

  1. Collect power, charge, tap weight and lab assays for every heat.
  2. Close a mass balance so every tonne in is accounted for in metal, slag and gas.
  3. Close an energy balance: electrical input against reactions, heating and losses.
  4. Compare each heat with a calibrated expectation and look for the cause of drift.

How Furnace Twin does it

Furnace Twin is a physics model of your furnace (mass and energy balance, slag chemistry, reduction kinetics, an electrical model and furnace zones) calibrated on your heat history and re-calibrated as new heats arrive. It estimates energy, grade and recovery every heat and flags drift with its likely cause, such as basicity, reductant or electrodes. A scenario engine compares reductant, basicity, temperature and feed changes side by side so only the best goes to a short trial on the real furnace. Anyone on shift can ask questions in plain language and get answers that cite records, model runs and literature, and shift handover can be captured by voice in Hindi or English. Every model version is evaluated and logged. Delivery runs baseline, calibrate, then operate, starting with one furnace.

Questions

What is specific energy consumption in a furnace?

The electrical energy used per tonne of product, usually kWh per tonne of metal or alloy tapped.

What increases specific energy consumption in a submerged-arc furnace?

Changes in charge chemistry, reductant ratio, slag basicity, electrode condition and position, burden size and moisture, irregular tapping and downtime.

How often should furnace energy be tracked?

Per heat. Monthly tracking arrives too late to link an overrun to its cause.
